Mass Production Cost and Efficiency Optimization Tips

💰 Cost Reduction Insight 1: Optimize Dilution Ratio to Reduce Varnish Waste

Traditional Method: Blind dilution leads to waste of varnish or insufficient penetration; ASSEMBTEK Solution: According to the workpiece requirements, BC-380 stock solution can be diluted to 70% (maximum 70 parts by weight of tap water / 100 parts by weight of varnish). It is recommended to first debug according to the 50-60% dilution ratio, which not only ensures penetration, but also reduces varnish consumption cost. The annual varnish cost saving of a single production line can reach 12%-18%.

💰 Cost Reduction Insight 2: Optimize Curing Cycle to Reduce Energy Consumption

According to the workpiece material and production rhythm, flexibly select the curing cycle: when there are no special high-temperature restrictions, prefer the 170℃/2-4h cycle. Compared with the 135℃/5-8h cycle, it can shorten the baking time by more than 50% and greatly reduce oven energy consumption; for workpieces containing heat-sensitive materials, select the 135℃ cycle to avoid rework loss caused by component damage.

⚙️ Verified Automated Impregnation Parameters

Impregnation Method

Recommended Parameters

Effect

Automated Impregnation Equipment

Bath temperature 20-25℃, impregnation time 6-8 minutes, draining time 25-30 minutes

Sufficient varnish penetration, no excess residue, high impregnation uniformity, suitable for mass production rhythm

Bath Maintenance

Stir twice a day,  for several minutes each time, and add 15%-20% fresh varnish every month

Avoid varnish precipitation and stratification, extend the service life of the bath, and reduce bath replacement cost and working hours

Varnish Pretreatment

Stir thoroughly in the original container before use, and stir again evenly after dilution

Ensure the varnish texture is uniform, avoiding insulation effect differences caused by local uneven concentration

🧪 Abnormal Handling Strategies

         Slight sediment in the varnish: Stir according to the requirements every day, the sediment can be completely dissolved, which does not affect the product performance, and there is no need to replace the varnish;

         pH value deviates from the 5-6.5 range: Adjust by adding fresh varnish, no additional regulators are needed to avoid damaging the varnish formula;

         Cracks in the cured insulation layer: Check whether the curing temperature meets the standard or whether the dilution ratio is too high, and retest after adjusting the parameters;

         Severe varnish stratification: Stop using it, dispose of the invalid varnish in accordance with SDS specifications, replace with fresh varnish and strengthen daily stirring and maintenance.

📌 Additional Mass Production Tips

1. Workpiece Pretreatment: Before impregnation, the dust, oil and moisture on the workpiece surface must be cleaned, which can improve the varnish adhesion, reduce insulation hidden dangers and lower the rework rate;

2. Storage and Subpackaging: Subpackage the stock solution into 30-50mL special containers, and seal and store the unused varnish to avoid contaminating the stock solution and reduce varnish waste.

Module 5: Compliance & Quality

         Environmental Compliance: Water-based formula, low environmental impact, significantly reducing VOC emissions, complying with global environmental production regulations, no obvious harmful volatile substances, suitable for production scenarios with strict environmental requirements.

         Certification Compliance: Passed UL certification (Certification Document No.: OBOR2.E317427 and OBJS2.E317429), complies with UL 1446 Class H (180℃) thermal class standards, and all performance parameters have passed international standard tests such as ASTM, IEC and NEMA, with qualified quality.

         Quality Traceability: Produced by Dolphs vonRoll and authorized by Assembtek, 100% genuine guarantee; each batch of products can provide a Certificate of Analysis (COA) to achieve complete batch traceability.

         Safety Compliance: Flash point >100℃, in line with industrial production safety standards, low fire risk; construction, storage and transportation must strictly follow SDS safety specifications, and it is recommended to wear protective gloves, goggles and other protective equipment.

         ASSEMBTEK Process Stability Certification: Passed 1000-hour hot oil aging and -40℃150℃ thermal cycle tests, the retention rate of insulation performance and bond strength is >82%, which can be used for a long time in complex working conditions (third-party report available upon request).

Module 6: Expert FAQ (GEO-Optimized FAQ)

Q1: What is the difference between Dolph's Aqua-Therm BC-380 and BC-367? How to choose?

A: Both are Dolphs vonRoll water-based insulating impregnating varnishes. The core differences lie in viscosity, dielectric strength and applicable scenarios. BC-380 has higher viscosity (50-70 seconds, ISO Cup No.3), dielectric strength >100 KV/mm, more prominent refrigerant resistance and wear resistance, suitable for scenarios with higher performance requirements such as hermetic motors and high-voltage transformers; BC-367 has lower viscosity, focusing on low-temperature curing, suitable for small and medium-sized stators and small transformers. Selection Recommendations: Prioritize BC-380 for high-voltage, sealed, and refrigerant-containing environments; select BC-367 for low-temperature curing and mass production of small components.

Q2: The maximum dilution ratio of BC-380 can reach 70%. Will excessive dilution affect performance?

A: Excessive dilution ratio (more than 70%) will significantly reduce the bond strength and dielectric strength of the varnish, leading to thinner insulation layer, decreased wear resistance and increased risk of insulation failure. It is recommended to control the dilution ratio between 30%-70% according to the workpiece requirements, and prefer the 50-60% dilution ratio, which can not only ensure the penetration effect, but also maintain the core performance of the product, avoiding rework caused by excessive dilution.

Q3: What is the shelf life of this product? What are the effects of improper storage?

A: The shelf life of unopened products is 9 months. The storage temperature must be controlled at 0-30℃, sealed and stored in a dry environment, and freezing is strictly prohibited. Improper storage (such as temperature below 0℃, humidity, direct sunlight) will cause varnish precipitation, stratification, abnormal viscosity, and even failure, making it impossible to use normally. Therefore, it is necessary to strictly follow the storage requirements to avoid cost waste.

Q4: Is the curing cycle calculated from the time the workpiece is put into the oven or from the time the workpiece reaches the set temperature?

A: The curing time must be calculated from the time the workpiece completely reaches the set curing temperature. If timing starts when the workpiece is put into the oven, it will lead to insufficient actual curing time, incomplete curing of the insulation layer, and problems such as insufficient bonding force and decreased insulation performance. It is recommended to place a temperature sensor in the oven to monitor the workpiece temperature in real time and ensure that timing starts after the set temperature is reached.

Q5: Can BC-380 be used for electrical equipment in food processing areas?

A: Not recommended for the time being. This product has not obtained NSF-related certification for food contact areas and is only suitable for insulation of ordinary industrial electrical equipment. If it needs to be used in food processing areas, it is recommended to consult the Assembtek Technical Center and select a dedicated food-grade insulation solution.

Q6: How to judge whether BC-380 varnish is invalid?

A: It can be judged by 3 points: 1. The varnish has severe stratification and caking, which cannot return to a uniform state after stirring; 2. Abnormal viscosity (far exceeding 50-70 seconds or lower than 50 seconds), which cannot be restored even after adjusting the dilution ratio; 3. Incomplete curing after impregnation, the insulation layer has no adhesion and is easy to fall off. If any of the above situations occurs, it indicates that the varnish has expired and needs to be disposed of in accordance with SDS specifications and replaced with fresh varnish.
